I had same kind of problem (posted something about it recently http://www.rebreatherworld.com/semi-...lphin-dsv.html) solved by a new barrel (small scratch on the blue o-ring) and by polishing the dsv body with a polishing paste : even cleaned, some wearing spots were there. polish the barrel made them disappear.

Tried oring barrel in both directions and i was slightly better in one direction than the other but still leaked. I will be polishing the outer housing while awaiting the new oring barrels arrival. Also found an interesting lubicant. Dow Corning # 55 Oring Lube ( yes I know it is not O2 rated ). This works with the Oring leakage issue on the hose ends. It slightly swells the oring and creates a much tighter seal while still allowing you to adjust the angle of the mouthpiece with the unit assembled. The adjustment is however tight enough that it requires 2 hands but you dont have to loosen the nuts.

Did it still leak when you had it fully open? Originally mine did leak when open (actually got a partial flood), but after reversing the barrel in the DSV, it no longer leaked in the open position and stayed nice a dry. I did find that with the mouthpiece closed I could blow air through the mouthpiece and around the barrel. This didn't seem to cause any problems. Good luck with it.

If you were blowing in the mouthpiece then this would happen as in the closed position there is a designed 'leak' to let the water out of the mouth piece as you exhale while opening the valve.

Yes. Mine has a red washer disc not an o ring. Even tried a new one prior to determining it must be the barrel oring assembly.

The other place these can leak is if the washer at the base of the lever is defective. This was the problem the only time I had a leak.

You say that you have taken it to pieces and greased it, but that it is still stiff. Mine can all be operated easily. One trick when taking apart is to put it in a freezer. The metal inner shrinks more than the plastic outer so it more or less falls out. Can use this trick when rebuilding so as not to displace any of the O-ring material.

I will try the freezer trick with the new barrel when it arrives. I will also polish the inside of the outer housing prior to asembly. In the meantime I made a new lever which is larger ( see pic ) to try and assist with he difficulty in operation. I just used a piece of delrinand a stainless bolt.

I made it on a mini lathe from an old key chain ( it was a kubaton " self defense key chain " that was a free sample from someplace ). I then swaped out the m6 bolt for a 1/4 20 as I could not readily find a stainless m6 the right length. I ran the threads and bolt about 3/4 of the way up the piece to try and make it as strong as possible.
