I suspect that this comes down to APs "less than tight" manufacturing tolerances for some parts specifically the head and canister.

Several of us came across this same issue with several of the first Hammerheads. Kevin J. only took measurements from one Inspiration canister when designing the HH. As it turned out it was one of the "larger" canisters. The net was that several of us had HHs that were very tight fitting.

As a result measurements were made on 5-6 additional canisters and Kevin ended up shaving the head down a little further.

While this does not solve your exact problem, it may shed some light on the reason...

Mine was so tight could pass pos/negative tests without an oring on the lid!

the lids that Kevin measured all varied.. I measured the 5 inspirations I had access to and they were all different!

Canister internal diameter 153.5 mm; head outside diameter 152 mm; both perfectly circular so far as I can tell. It's a tight fit but once I'd worked how to do it, it comes off pretty easily. No consolation, I know but . . . .

Having spoken to AP they say send it down and they'll sort it.

thing is how does one get it there? parcel ofrce want £65 next day with only £2.5k of cover.
TNT want £45 + VAT but not sure of the compensation.

Whats the best way?

If your there in person you should get same day return and delivery!

& haven't looked back !!

Just waiting for 'The Cave' (the Hollywood movie) version with '24hour scrubber'

I'd agree. I've only had my unit for a few months, but so far it's behaved fautlessly, which is more than I can say for me, as I did the course back in april so have been getting used to the unit again. I splashed out on the Trimix software so the timing is OK as well!. The head is a tight fit, but comes off fairly easily. Given people's varying experiences, it does sound like a manufacturing tolerance problem.
