few photo's of my recent classic handsets rebuild ,total loom rewire ,hardwired shearwater HUD , coax connectors & of course new controller bodys.
photo's were taken before the loom was repotted

How did you get the potting off the handsets? Chip it away or do you have a better solution?

yep you nibble it away carefully ,it is very soft ,its just a matter of taking your time.
i can post a picture of the uncovered pcb board if you like so you can see what your uncovering.
the main junction box in the head has the potted pcb board which is all marked numbered and identified for each individual cable.
the handset end has the same compound & requires you to make a drawing before removing the cables off the brass connection pins which protrude from the potted controller.
i have all part numbers for a total loom rebuild.
i use prewired coax connectors from rs removed the disc on the plug and filled with epoxy before intallation to the loom.

Yes, pics of the PCB etc would be very good. I started looking at chipping the potting away last night as it happens, I have a dead one to play with. I'm thinking that rotating the handsets +-90 degrees might be good too, then they can be worn like a normal computer.

yes that idea did cross my mind and i tried various layouts when i was first looking at them ,the problem is the size of the controller and the cable access /switch assembly still requires a square shaped recess to sit in.
i didn't want 2 house bricks so went for this option.
i agree it would be better if the readouts were turned 90degress as i wear my primary on my arm.
the biggest problem was keeping the size and weight down as the origionals have such a weedy 3mm thick polycarbonate housing.
the stuff is so brittle its a joke.
i'm working now on changing the top plate for delrin same as the housing as it is much easier to machine.
the 4mm lexan screen plate is so tough don't think a slightly weaker delrin top plate will be an issue .
getting rid of the micro switch for something more robust might be worth looking at too.
