What tooling do you have access to? I've got a few ideas.

Re: pair of cracking handsets !

Good points.

I looked at the potting and switch and decided against rotating for the same reasons. If I'd had your bottle, I would have nibbled away the potting and reconfigured the cable position, allowing the rotation - I was going to cut the polybox and use a solvent cement to put it back together. I think the microswitch could be replaced with a reed/magnet. Maybe a relay if there's too much juice for the reed.

I'm leaving mine for now - Aquasure inside and out have made cracks a thing of the past. I just won't be able to send them back to AP for a service as they'd cut it all off...

yes that idea did cross my mind and i tried various layouts when i was first looking at them ,the problem is the size of the controller and the cable access /switch assembly still requires a square shaped recess to sit in.
i didn't want 2 house bricks so went for this option.
i agree it would be better if the readouts were turned 90degress as i wear my primary on my arm.
the biggest problem was keeping the size and weight down as the origionals have such a weedy 3mm thick polycarbonate housing.
the stuff is so brittle its a joke.
i'm working now on changing the top plate for delrin same as the housing as it is much easier to machine.
the 4mm lexan screen plate is so tough don't think a slightly weaker delrin top plate will be an issue .
getting rid of the micro switch for something more robust might be worth looking at too.

you've more bottle than me ,there's no way i'd dive a classic with known cracked handsets even with an aquasure " patch".
the origional castings are not worth wasting your time on ,deffo not a good idea for a cut and shut with glue.
the plastic housings are "free" in the full service and are changed every time.
says it all i think.

yep it could be a mod for someone to reproduce but it will not be me.
i would be happy to help anyone who would like to take it on.
it would cost about £1000 to get the housing and all its parts on CAD and cut on cnc miller.
you could obviously spit out as many as you want then.
i am just about to start welding a new Aluminum 11mx5.5m dive charter catamaran hull by Promarin Norway.
my spare time you could say is going to be a bit limited

Just looked at the other pics and they are superb. Did you have one of the PCB by the way?

cadblaster3 is an unknown quantity at this point
Re: pair of cracking handsets !

If everyone really wanted it on CAD, I might be able to help out. Posting the CAD files so everyone would have access to send them out to their favorite Machine/Fab shop for quote, would be easy enough.

you sound like a very nice man!
i can supply the drawings if you can convert them to cad ,its not a complex design with only 4 components.

main delrin housing
lexan screen plate
top plate
AP hose to housing adapter nipple.

would be cheaper and easier to machine the top plate out of 5mm delrin rather than 316 stainless that i used in the "bling" model.
